How Part Consolidation Can Reduce Cost and Assembly Risk

Traditional assemblies often divide a product into multiple components because conventional manufacturing methods make each individual piece easier to produce. But every additional component also introduces another interface, fastener, tolerance relationship, inventory item, and potential failure point. In the right application, part consolidation can eliminate many of these problems at once.


Consider an assembly built from three components joined with fasteners. Each part must be manufactured within tolerance, positioned correctly, and assembled consistently. The fasteners add hardware and labor, while the interfaces introduce tolerance stack-up and potential problems such as loosening or misalignment. Consolidating those components into a single integrated geometry removes many of these variables.


This is particularly valuable in additive manufacturing because complex geometries can often be produced without the assembly constraints associated with conventional processes. Features that previously required separate components can sometimes be integrated directly into one printed part. In the example shown, consolidation reduced the bill of materials by 20% while simplifying the overall assembly.


The benefits extend beyond BOM reduction. Fewer components can mean fewer drawings, purchase orders, inspection steps, assembly operations, and inventory requirements. Removing mechanical joints can also improve reliability by eliminating interfaces where stress concentrations, tolerance problems, or fastener failures could develop.


Part consolidation should still be evaluated carefully for serviceability, manufacturability, inspection, and lifecycle requirements. But when the application supports it, designing around an integrated component rather than an inherited multi-part assembly can create a simpler, more reliable, and more economical product.
